Swirl flap delete in the ECU software (Flaps Off)

Flaps Off is a software disabling of the intake flaps, preventing them from sticking, improving engine reliability, and removing related errors.

Flaps Off — disabling the intake manifold flaps in ECU software

Flaps Off disables the intake manifold flaps in the ECU software: swirl flaps on diesels and tumble flaps on direct-injection petrol engines. The ECU stops moving the flaps and checking their position, and actuator and position sensor faults no longer appear. For tuners: send us the original file and get a ready-to-flash file with corrected checksums, on average in 30–60 minutes.

What the flaps in the intake manifold do

On many diesels each cylinder is fed by two separate intake ports, and one of them can be closed by a flap. With the flap shut, all the air goes through the other port and spins up inside the cylinder. Fuel mixes better with the air, and the engine burns cleaner at low revs and part load. At high revs and high torque the flap opens so the cylinder fills completely. It is also open during starting and on the overrun.

How an intake manifold swirl flap works A cylinder seen from above, fed by two intake ports. At part load the flap closes one port and the air swirls in the cylinder. At high load the flap is open and air flows through both ports. The ECU sets the position through an actuator with a position sensor. Diagram, cylinder seen from above. On the left the flap closes one of the two ports and the air swirls. On the right it is open and air flows through both ports. The number and shape of the ports vary between engines.

The flaps for all cylinders sit on a common shaft or are linked by rods, and a single actuator moves them, either vacuum or electric. The ECU sets their position from engine speed and load, and a position sensor reports whether they got there. Direct-injection petrol engines (FSI, TFSI and similar) use the same idea under the name tumble flaps: they turn the airflow in a different plane and help mixture preparation at light load. They are opened at high revs as well.

Do not confuse them with the diesel throttle valve. That is a single valve for the whole intake, ahead of the manifold, and disabling it is a separate service, TVA Off.

Why swirl flaps stick and break

Carbon is the main culprit. Exhaust gas from the EGR system and oily crankcase gases pass through the intake, and a hard crust builds up on the flap spindles. Pierburg, which makes these manifolds, names the sources of oil in the intake: poor combustion, engine management faults, frequent short trips and a faulty crankcase ventilation system.

EGR and blow-byoil and soot in the intake
Carbon on the spindlesthe flaps get stiff
Actuator falls shortposition does not match the target
Faultwarning light and limp mode

What happens next depends on the engine. The best-known cases:

EngineWhat happens
BMW M47TU, M57TU (2.0 and 3.0 diesel)The metal flaps are held on the spindle by two small screws. Vibration loosens them, and a screw or the whole flap gets drawn into the cylinder. The piston, valves and head suffer, and debris can reach the turbo.
Opel 1.9 CDTI (Z19DTH) and the same engine in Fiat and Alfa Romeo (1.9 JTD)The flaps wear and coke up until the electric actuator can no longer turn them. Power drops, the engine goes into limp mode, and Opels store the factory code P1109.
Audi and VW V6 TDICarbon stops the flaps reaching their end stops, the actuator linkage wears or breaks, and P2015 is stored. After replacing the manifold and actuator, a learning procedure with a diagnostic tool is required.
Mercedes OM642 (V6 CDI)The plastic flap linkage turns brittle with heat and snaps. The engine loses power and goes into limp mode.
Audi 2.0 TFSI (A3 8P, A4 B7, TT 8J)The electric flap actuator V157 with position sensor G336 failed. In the US, Audi ran a service action with an extended warranty on this part.

A common repair mistake is replacing only the actuator. It measures its own angle and cannot see that the flaps inside the manifold have seized. Pierburg says it plainly: keep the old manifold, change only the actuator, and the fault will soon come back. On these manifolds the actuator also learns the manifold it is fitted to, so when the manifold is replaced, the actuator goes with it.

Fault codes the ECU stores

Besides the warning light, sticking flaps cause a loss of power at high revs, smoke under load and limp mode. The ECU usually stores the codes below: generic OBD-II codes (SAE J2012) for the bank 1 flaps. V engines have neighbouring codes in the same family for bank 2, and manufacturers add their own.

P2006Intake manifold runner control stuck closed
P2008Intake manifold runner control circuit open

Stuck shut or stuck open: which is worse

After Flaps Off the ECU no longer controls the flaps, so it matters where they end up.

Stuck closed

  • at high revs the cylinders run short of air and power drops
  • smoke goes up at high revs
  • the ECU logs P2006 or an actuator fault

Open or removed

  • at high revs everything is as stock
  • at low revs the swirl is weaker and there is more soot in the exhaust
  • on a car with a DPF, that soot ends up in the filter

This comes straight from Pierburg's service information: with the flaps permanently open, soot rises at low engine speeds; with them permanently closed, at high engine speeds. So after Flaps Off the flaps must be fixed open or removed, not left wherever the failure stopped them.

What Flaps Off changes in the software

Clearing the fault or masking it in the ECU is not enough. The ECU keeps commanding the flaps, and if the actuator or manifold is faulty, they stay in a random position, closed included. Flaps Off changes the logic in the ECU itself:

FunctionStockAfter Flaps Off
Flap actuator control by speed and loadactiveoff
Position sensor and stuck-flap monitoringactiveoff
Actuator and sensor circuit monitoringactiveoff
Flap faults and limp mode caused by themon a faultdo not appear
Injection, boost and the rest of the calibrationstockunchanged

How exactly this is done depends on the ECU: in some software the target position is set to open, in others the function is switched off entirely. Checksums are recalculated, so the file is ready to flash straight away. EGR Off and Stage 1 can go into the same file.

Flaps Off on its own adds no power, because at high revs the flaps are open in stock form too. On direct-injection petrol engines, losing the tumble flaps makes mixture preparation at light load worse, and part of the fuel saving they were fitted for is lost.

What to do with the manifold

The file takes care of the electronics. The mechanical side depends on the state of the manifold:

  • Remove the flaps and fit blanking plugs. The right choice where flaps are known to break, BMW M47TU and M57TU first of all. BMW used flaps of different sizes, so match the plugs to the manifold you removed rather than to the build year.
  • Fix the flaps open if they are intact and the spindle has no play. After Flaps Off the actuator can be disconnected, since the ECU no longer checks it.
  • Clean the manifold and find where the oil comes from. Carbon does not go away with the flaps, it keeps building up in the ports. Check the crankcase ventilation and the EGR.

If a screw or part of a flap is missing from the spindle, inspect the cylinders with a borescope before starting the engine. The missing part may be sitting on a piston or under a valve.

How to order the file

  1. Read the original file via OBD or on the bench (bench, boot) with the tool you use. We need an unmodified stock file.
  2. Upload it to the portal and select FLAPS OFF. Tell us what was done to the manifold: flaps removed, fixed open or still in place.
  3. Get the finished file with recalculated checksums, on average within 30–60 minutes.
  4. Flash the file, clear the faults and check with a scan tool that no new flap faults appear.
The flaps are part of how the engine is set up to meet emissions limits: without them, smoke at low revs goes up. In a number of countries, changing emissions-related components on vehicles used on public roads is prohibited and may cause an inspection failure. Responsibility for using the file lies with the vehicle owner.

Already have the file? Upload it to the portal and select FLAPS OFF, the finished file arrives on average in 30–60 minutes.

Frequently asked questions

Can the flaps be disabled in software only, without removing anything?

Yes, but the flaps must be fixed open or removed. The ECU stops controlling them, and a flap left closed costs power at high revs and adds smoke.

Do I need blanking plugs instead of the flaps?

On engines where the flaps are known to break, such as the BMW M47TU and M57TU, yes: a plug means no screw or fragment can end up in a cylinder. Intact flaps with no play can be fixed open.

Will the engine lose power after Flaps Off?

Not at high revs, where the flaps are open in stock form too. At low revs the swirl is weaker, and according to Pierburg there is more soot in the exhaust.

Why did the fault come back after replacing the actuator?

The actuator only measures its own angle. If the flaps in the manifold are coked up or worn, it still cannot turn them and the fault returns.

Which fault codes go away after Flaps Off?

Intake manifold flap faults: stuck flaps (P2004, P2006), actuator circuit (P2008), position sensor (P2014, P2015) and factory codes for the same parts, such as P1109 on Opel.

How is Flaps Off different from TVA Off?

Flaps are the valves in each cylinder's intake ports. TVA is the single diesel throttle valve ahead of the intake manifold, and it is disabled with a separate option.

Can Flaps Off be combined with EGR Off and Stage 1?

Yes, everything is done in one file and one order.

Can the flaps be restored later?

Yes, as long as the original file is saved and a working manifold with flaps and actuator goes back on the engine. Always keep the stock file.

How long does the file take?

On average 30–60 minutes.
